Mailer boxes are the workhorse of D2C, subscription, and retail fulfillment. This guide covers how to spec a custom mailer box with PrintBranch: board grades, print coverage, sizing for couriers, and the production timeline behind a run of 1,000 or 100,000 units.

Why custom mailer boxes matter

A printed mailer box is often the first physical brand experience a customer receives. Beyond protection, it carries messaging, unboxing cues, QR codes, and reuse value. For Indian brands shipping globally, the right spec also reduces freight cost, damage claims, and return rates.

Materials: choosing corrugated board

PrintBranch builds mailer boxes from E-flute, B-flute, and EB-flute corrugated board. The right grade balances protection, print quality, and freight weight:

  • E-flute (1.5–2.0 mm). Fine surface for high-resolution outside print. Best for lightweight apparel, cosmetics, and accessories under 2 kg.
  • B-flute (2.5–3.0 mm). Stronger corrugation for heavier SKUs. Slightly coarser print surface, ideal for bold graphics and kraft finishes.
  • EB-flute (4.0–4.5 mm). Double-wall board for fragile or high-value products. Combines E-flute print quality with B-flute stacking strength.
  • Kraft vs. white liner. Kraft gives an earthy, recycled look. White top liner is the standard for full-color CMYK print and soft-touch coatings.

Custom printing and logo placement

Most mailer boxes are printed flexo or offset, depending on artwork complexity and volume:

  • Flexo printing. Cost-effective for 1–3 spot colors and simple logos. Common for kraft mailers and high-volume subscription boxes.
  • Offset litho. Best for photographic CMYK, gradients, and fine type. Usually laminated to the board before corrugation for premium finishes.
  • Outside vs. inside print. Outside print advertises on the doorstep. Inside print turns the unboxing moment into a branded surface — care instructions, thank-you messages, or pattern fills.
  • Logo placement. Centered on the lid for maximum visibility; repeated as a pattern on the sides for social-media unboxing; or subtle on the closure flap for a premium feel.

Sizing and structural specs

Mailer boxes are usually roll-end tuck-top (RETT) or tab-lock styles. When spec’ing dimensions, measure the packed product stack, then add:

  • 5–10 mm clearance per side for void fill or inserts
  • 15–20 mm headroom for top protection
  • Wall strength matched to total packed weight and drop height
  • Courier-friendly max dimensions for your target carrier

Finishing options

  • Matte / gloss lamination. Protects print from scuffs and moisture. Matte is preferred for premium D2C brands.
  • Spot UV. Gloss accents on logos, patterns, or QR codes for tactile contrast.
  • Foil stamping. Gold, silver, or holographic foil for limited editions and gift-ready packaging.
  • Die-cut windows and handles. For retail display or carry-home formats.
  • Perforated tear strips. Improve unboxing experience and reduce tape use.
